When most people think of circuit protection, they picture the glass fuse that blows and kills the whole project. But the role of circuit protection in electronics is far more subtle and crucial. It's not merely about stopping current flow after something has already gone wrong-it's about managing the energy that can destroy components, ignite fires, or silently degrade a system over time. In South Africa, where grid instability and frequent load-shedding are a reality, the difference between a protected and unprotected circuit is often the difference between a brief inconvenience and a fried controller board.
This guide takes a troubleshooting approach. Instead of listing protection device types, we'll walk through real failure scenarios-both common and overlooked-and show how the right protection can prevent them. You'll learn to identify the root causes of circuit failures, understand the physics behind them, and choose protection components that actually address the problem, not just mask the symptom.
Electronics fail in predictable ways. Understanding the failure modes is the first step in applying protection. Here are the four big ones, with real-world examples:

So any protection you add must address both the generic failure modes and these local realities.
A single overvoltage event on a 5V logic board doesn't just kill the microcontroller. It follows a chain: the surge enters the regulator, the regulator overheats and fails short, then the 5V rail becomes a 12V rail, which then feeds everything downstream. By the time you see smoke, multiple components have died. Circuit protection, when placed correctly, interrupts this chain at the earliest point.
Consider a typical sensor node powered by a 12V supply, with a 5V regulator for the MCU. If a load-shedding surge sends 30V into the input, and you have only a fuse, that fuse won't blow-because the current draw is still within normal range. Instead, the regulator will absorb the excess energy and eventually fail, possibly taking the MCU with it. A transient voltage suppressor (TVS) on the input would have clamped the voltage before it reached the regulator.

A fuse is a sacrificial element that melts when current exceeds its rating. It's cheap and effective for hard shorts, but it reacts slowly to small overloads. For example, a 1A fuse might take seconds to blow at 1.5A-enough time to overheat a thin PCB trace. A PTC (positive temperature coefficient) resettable fuse is better for applications where you don't want to replace a fuse every time, such as a robotic arm that might occasionally jam and draw excess current. But PTCs have resistance, which causes voltage drop and heating, so choose one with a low hold current relative to your load.
Selecting a fuse isn't just about the current rating. You also need to consider the voltage rating (must be at least the circuit voltage), the breaking capacity (the max current the fuse can interrupt safely-important for high-energy battery banks), and the melting integral (I²t) for inrush current where motors or capacitors draw high initial current. In a 12V automotive circuit, for instance, a blade fuse with a 32V rating works; for a 12V input to a 3D printer, a ceramic cartridge fuse might be better for its fast-acting characteristics.
TVS diodes and MOVs clamp overvoltage spikes. A TVS diode is fast (sub-nanosecond) but has a power limit-usually specified as peak pulse power in watts. For example, a 1.5KE36CA handles a 1500W pulse for 1ms. If the surge exceeds that, the diode will be destroyed. That's why you often see a TVS preceded by a series resistance or a fuse to limit the energy. An MOV can absorb more energy but degrades after each event and is slower (for some spikes, it lets a lot through). In practice, for a low-power 5V circuit, you might use a bidirectional TVS on the USB power line.
A crucial trick from the field: place the TVS as close to the connector as possible, and use short, thick traces to it. The parasitic inductance in a long trace can create a voltage spike that exceeds the TVS's clamping voltage before the TVS even sees it.
Symptom: An Arduino-powered weather station resets randomly. Diagnostics: The power LED flickers. You measure the voltage with a multimeter and see dips to 4V when the radio transmits. Cause: The current draw for the radio is high, and the 5V supply can't hold up. That dip is a brownout condition, not a transient. The fix isn't a TVS; it's a larger bulk capacitor (e.g., 470µF) near the radio and a low-dropout regulator. In terms of protection, you might add a voltage supervisor that resets the MCU cleanly instead of locking up.
Symptom: A new PCB rev smells burnt when you plug in a bench supply. Cause: You reversed the polarity of a connector. If you had added a series diode at the input (costing a few cents), the circuit simply wouldn't have powered. A PTC fused in series would have limited the current to a safe value, preventing damage to the copper tracks. Experienced designers always add a reverse-polarity protection on battery-powered devices because connectors are often plugged in wrong.
Symptom: A Raspberry Pi's Ethernet port stops working after a storm. Cause: A surge entered through the CAT6 cable, which can run up to 100m outdoors. The magnetics in the Ethernet jack can handle some, but a solid lightning surge can burn them out. The protection solution is a TVS array designed for Ethernet on the line side, often placed on a small PCB in the outdoor junction box. This is a prime example of where environmental protection is more important than the simple fuse.
For any project, you need protection parts that are actually available locally, with reasonable lead times.
