Thermal pads are soft, thermally conductive interface materials placed between heat-generating components (such as power ICs, MOSFETs, regulators, and LED modules) and heat sinks, chassis, or metal spreaders. They bridge microscopic gaps, improve heat transfer, and reduce hotspot temperatures. This guide explains common uses, material choices, and selection criteria tailored for South African makers, students, technicians, and procurement teams.
A thermal pad fills air gaps between mating surfaces. Because air is a poor thermal conductor, replacing air with a conductive solid lowers thermal resistance (Rth) and increases heat flow. Pads come in varying thermal conductivity ratings, compressibility, and thickness to suit different surface flatness and mounting pressure conditions.

Basic thermal estimation helps choose an appropriate pad. Use the thermal resistance model: Rth = (T_j - T_sink) / P, where T_j is junction temperature, T_sink is the sink temperature, and P is power in watts. The pad contributes Rth_pad = thickness / (k * A), where k is thermal conductivity (W/mK) and A is contact area (m^2).
Suppose a power regulator dissipates 3 W and the available area for a pad is 15 mm x 10 mm (0.00015 m2). Selecting a dielectric pad with k = 2.0 W/mK and thickness 1.5 mm (0.0015 m) yields:
Rth_pad = thickness / (k * A) = 0.0015 / (2.0 * 0.00015) = 5 K/W. So the pad alone would cause a 15 K rise (3 W * 5 K/W) between component and sink. If that rise is acceptable given ambient and sink cooling, the pad is suitable; otherwise choose higher k or larger area.
In South Africa, availability and lead times can vary. Many makers choose common pad sizes and thicknesses to keep spares in the lab. When budgeting, include amounts in ZAR for typical small-pack quantities; small sample packs or hobby kits (a few pads of varying thickness) are often cost-effective for students.
