When you're building a bench power supply, a battery charger, or a fixed DC rail for a robotics project, the last thing you want is a fault that destroys the load or the supply itself. Overcurrent, short circuits, reverse polarity, and voltage transients are not just theoretical-they happen, especially when you're prototyping with cables and clips. Yet many DIY builders rely on the protection built into the regulator IC or a cheap polyfuse, without checking whether that protection is actually suitable for the supply's output stage.
As a South African maker, you also have to contend with grid instability, loadshedding-induced surges, and the occasional dodgy wall adapter. That's why selecting the right circuit protection devices is not a luxury-it's a fundamental part of the design process. In this guide, I'll walk you through the key protection components and how to apply them specifically to power supply and other common DIY builds, with a focus on what's actually available and practical in our local context.

Before we dive into specific devices, it's useful to categorise the threats. This helps you pick the right protection for each part of your circuit:
For most DIY power supplies, you'll focus on overcurrent and transient protection. Let's look at the devices that handle these.
A fuse is a simple, sacrificial element that melts when current exceeds its rated value. It's cheap, reliable, and easy to replace-but only if you've chosen the correct type and rating. For power supplies, the fuse is usually placed on the AC input side (primary) or the DC output side (secondary).
The fuse's current rating should be about 125% to 150% of the maximum normal operating current, to avoid nuisance blows during inrush or momentary loads. For a 12V supply that delivers 2A continuous, a 3A fuse is a safe start. But also consider the voltage rating: it must exceed the maximum voltage in the circuit. For a 12V rail, a 32V or 250V fuse is fine. The voltage rating is critical because when the fuse blows, it must be able to quench the arc across the gap.
In South Africa, you'll often see fuses rated for 250V AC, but for DC circuits, the breaking capacity is lower. So check the datasheet or use a fuse rated for DC operation. For example, a 5x20mm glass fuse with a 250V rating is common in bench supplies, but watch out for its DC rating-often less than the AC rating. A good alternative is a ceramic fuse with a higher breaking capacity.
Use a slow-blow (time-lag) fuse on the primary side of a power supply to handle transformer inrush current, and a fast-acting fuse on the output side to protect against short circuits without waiting. If you're using a switch-mode supply, the output cap might make a fast fuse blow on power-up-so you may need a slow-blow on the output as well if the inrush is high. This is a common trap.

For a classic linear bench supply with a transformer, the primary fuse is typically slow-blow. For the regulated output, a fast fuse protects the load. You can also use a fuse holder that allows quick replacement, and always stock spare fuses of the correct rating.

A Polymeric Positive Temperature Coefficient (PPTC) device, commonly called a polyfuse or resettable fuse, self-resets after the fault is removed because the polymer cools down. This is perfect for bench prototyping where you don't want to stop to replace a fuse every time a clip slips. However, they have limitations: they're slower than fuses, have higher series resistance (which can cause voltage drop), and their hold current decreases with temperature. So if you're working in a hot garage in Pretoria, derate the rating.
For a 5V logic rail with a 500mA expected draw, a PTC with a hold current of 750mA and a trip current of 1.5A is a reasonable choice. Check the datasheet graph for the trip time vs current. In a short circuit, trip time can be seconds, not microseconds-so don't rely on PTCs to protect sensitive logic before damage occurs. They're best for preventing fires and PCB damage, not for high-speed protection.
I often combine a PTC for overload protection and a TVS diode for transient clamping on the same output rail. That way, you get resettable overcurrent and fast overvoltage clamping without replacing parts. Just select the PTC's trip current well above the normal current but below the maximum current your regulator can deliver.
Transient Voltage Suppression (TVS) diodes are the go-to for clamping voltage spikes. They act like a Zener diode but with a much higher power handling capability. They're available in unidirectional (for DC circuits) or bidirectional (for AC or when you have reverse polarity). For a 12V supply, you'd choose a unidirectional TVS with a working voltage of around 13V and a clamping voltage of about 19V. That protects against spikes that could damage a motor driver or a control IC.
These devices are rated for surge power (e.g., 600W, 1.5kW) for a specific waveform (usually 10/1000µs). For a power supply input, place a TVS diode right after the bridge rectifier or across the DC input to absorb lightning-induced surges or spikes from inductive loads.
A common mistake is using a TVS with too low a working voltage, which will clamp normal voltage and overheat. Always check the datasheet: the reverse standoff voltage (Vr) should be higher than the maximum normal voltage (e.g., for a nominal 12V, Vr = 13-14V), and breakdown voltage (Vbr) slightly above that.
Many DIY supplies use barrel jacks or screw terminals where you can accidentally reverse the leads. A simple series Schottky diode works, but it drops voltage and wastes power. A better approach for higher currents is a P-channel MOSFET in a reverse-polarity configuration: the gate is pulled to the positive rail, and if you connect backwards, the MOSFET blocks. This is common in automotive and battery-powered circuits.
For low-current circuits (<1A), a diode is acceptable. For higher currents, a MOSFET solution is worth the complexity. When you purchase a ready-made module, many already include this protection, but it's wise to verify.

For example, let's say you're building a 12V, 5A DC supply for a 3D printer controller. The normal current is around 3A, so a 4A fast fuse on the output is a start. But the controller's inrush at power-on might be higher, so you might switch to a 5A slow-blow or use a PTC. Additionally, place a 600W TVS diode across the 12V input to protect against spikes from the printer's heaters and motors.
