Selecting a thermal pad starts by measuring the gap between components and heatsinks, then matching pad thickness to ensure full, gentle contact (not excessive pressure). If in doubt, select slightly thicker and compress to fit, but never force parts together. For field repairs or student builds, pre-cut pads or those that can be trimmed with scissors or a scalpel are ideal.

If you have a MOSFET on a PCB producing 4W of heat and you attach a small finned heatsink using a 1.0mm, 6W/mK silicone pad, how effective is the setup? First, check pad area matches device, then estimate thermal resistance:
The pad's thermal resistance (Rth) can be calculated as:
Rth = thickness / (conductivity x area)
Rth = 0.001 / (6 x 0.000225) ~ 0.74K/W
With a power dissipated of 4W, the pad will cause a temperature rise of 4W x 0.74K/W ~ 3 degreesC across itself-not a large added resistance. Add the heatsink's own thermal resistance for a complete picture.
Check after mounting that the pad covers the entire chip top; overlap or voids reduce cooling. Pads can often be removed and replaced, but test samples for mechanical integrity if doing so repeatedly.
