Example 1 - Small power regulator: a regulator dissipates 3 W and the allowed temperature rise between junction and heatsink is 10 K. Required TIM Rth <= 10 K / 3 W = 3.33 K/W. If the contact area is 15 mm × 15 mm (A = 0.000225 m2) and you consider a thermal pad with k = 3 W/m·K, solve for BLT:

BLT = Rth × k × A = 3.33 × 3 × 0.000225 = 0.00225 m = 2.25 mm

This shows a ~2 mm thick pad would meet the target in this simplified model. In practice account for contact pressure, surface flatness and additional resistances.

Example 2 - LED array with high flux

For high-flux LEDs dissipating 20 W onto a heatsink with 50 cm2 contact area (0.005 m2), using a grease with k = 4 W/m·K and BLT = 0.1 mm (0.0001 m):

Rth = BLT / (k × A) = 0.0001 / (4 × 0.005) = 0.005 K/W. The TIM contribution is negligible compared to heatsink thermal resistance in many such cases.
