Thermal pads are soft, thermally conductive interface materials used between heat-generating components (ICs, power transistors, LEDs) and heatsinks or metal enclosures. They bridge microscopic surface irregularities to reduce thermal resistance and stabilise operating temperature. This guide explains selection, surface prep, application technique, and simple calculations you can use when planning cooling for hobby, educational or industrial projects in South Africa.
Thermal pads vary by thermal conductivity (k, W/mK), thickness (t, mm), compressibility and electrical behaviour. Typical maker-friendly options include silicone-based pads (electrically insulating) and graphite or metal-filled pads (electrically conductive). Choose a pad with the right balance of thickness and conductivity for your gap and safety needs.

Use a simplified thermal resistance model for the pad: Rth_pad = t / (k * A), where t is thickness (m), k is thermal conductivity (W/mK), and A is contact area (m2). This gives a first-order estimate of how much temperature rise the pad adds between component and heatsink.
Example (practical, ZA context): a power regulator dissipates 5 W, component pad area is 1 cm x 1 cm (A = 1e-4 m2), selected pad k = 3 W/mK, thickness t = 1 mm (0.001 m). Rth_pad = 0.001 / (3 * 1e-4) = 3.33 K/W. Temperature rise across the pad = 5 W * 3.33 K/W = 16.7 K. This helps you decide if a higher-k pad or thinner pad is needed.
Keep a set of tools for reliable application: Isopropyl alcohol (90%+), lint-free wipes, calipers or feeler gauges, gloves, and a non-metallic spatula. Power down the circuit and remove any old thermal compound. Clean both component and heatsink surfaces with isopropyl alcohol and lint-free wipes. Ensure surfaces are dry and free from grease or fingerprints.
Measure the gap between component and heatsink with calipers. Cut the pad to size slightly larger than the contact area to ensure full coverage. For small SMD packages, use a pair of scissors and a straight edge.
Most pads compress under mounting pressure. Place the pad on the component or heatsink, align carefully, and mount the heatsink. Target 10-30% compression of the pad thickness; excessive compression can squeeze out fillers and reduce performance, while under-compression leaves air gaps.
Fasten heatsinks or enclosure panels evenly to avoid point loads. Power up and monitor temperatures using a thermocouple or IR thermometer at the component and heatsink. Compare with your earlier Rth estimate and adjust if the temperature rise is larger than expected.

Thermal pad rolls and pre-cut pads are commonly stocked by local distributors.
