Calculate the heat to be transferred (Wattage = I² x R losses, or simply power dissipated by the device) to size the required thermal resistance.
Match thermal conductivity (W/mK)-higher values for high-power modules, lower for low-heat applications like sensors or small controllers.
Ensure pad thickness fills all air gaps, but avoid excessive thickness which can increase total thermal resistance.
For ECUs or battery modules, choose pads with electrical insulation ratings if circuits are present beneath the pad.
Check vehicle environment: will the pad be exposed to oil, vibration, or chemical splashes? Select silicone-based for general, or graphite for higher-heat zones.

Example Calculation: Power IC Mounted to Chassis

Suppose an automotive power module dissipates 10 W and the ambient under-hood temperature reaches 80°C. You want the case temperature to stay below 120°C. With a heatsink-to-ambient thermal resistance of 2°C/W and a pad (thickness 1 mm, conductivity 3 W/mK), estimate if this pad is sufficient:

Thermal resistance of pad (R_th): R_th = thickness / (conductivity x area). Assume pad area = 1.5 cm²:
thickness = 0.1 cm, conductivity = 3 W/mK, area = 1.5 cm² = 1.5 x 10^-4 m²
So, R_th = 0.001 / (3 x 0.00015) ~ 2.22 K/W.
Total resistance = pad + heatsink = 2.22 + 2 = 4.22 K/W.
Temperature rise = 10 W x 4.22 K/W = 42.2°C.
Case temp = 80°C + 42.2°C = 122.2°C (just above limit-use slightly lower pad thickness or higher conductivity for margin).
