LEDs convert electrical energy to light very efficiently, but the remainder becomes heat. Excess junction temperature reduces lumen output, shifts colour, shortens lifetime and can cause early failure. Choosing the right thermal interface materials for LED applications between the LED board or star and the heatsink improves thermal transfer, simplifies assembly and often reduces the need for bulky thermal paste or mechanical fastening.
Manufacturers supply silicone-based pads, phase-change pads and polymer-ceramic blends. Silicone pads are widely used for LEDs because they balance compliance and electrical isolation. What are adhesive thermal pads can be useful where mechanical fixation is limited; phase-change materials can offer lower contact resistance after reflow but require thermal cycling to activate.
When comparing datasheets, focus on: thermal conductivity (W/mK), Shore hardness or compressibility (% compression at specified force), thickness range (mm), dielectric strength if electrical isolation is required, and maximum continuous temperature. Keep in mind that datasheet values are measured under ideal lab conditions; real-world performance depends on clamping pressure and surface finish.

Tip: For hobby and educational builds where assembly may be reworked often, choose pads with good reusability and forgiving compression characteristics. For permanent commercial luminaires, phase-change or higher k-value pads may yield better sustained thermal performance.

Start by estimating the heat to be dissipated from the LEDs (Pd). Use manufacturer data for LED forward voltage and current to compute input power and approximate losses. You can then estimate junction temperature rise using the total thermal interface materials for LED lighting chain: junction-to-case (Rjc), case-to-heatsink (Rcs, where the pad contributes) and heatsink-to-ambient (Rsa).
Ohm-style thermal relation: Temperature rise (°C) = Power dissipated (W) × Thermal resistance (°C/W). Example: A 3 W LED array with total non-heatsink loss of 2.2 W and a pad Rth of 0.5 °C/W contributes 2.2 × 0.5 = 1.1 °C of additional rise. Always add this to junction-to-case and heatsink-to-ambient contributions to check junction temperature against the LED datasheet limit.

Pad Rcs can be approximated by: R = thickness / (k × area). Thinner pads or higher thermal conductivity materials reduce Rcs. For real designs, account for contact resistance and surface flatness.
Hot spots often come from gaps, uneven compression or using a pad that's too thick. Replace with a thinner, higher-k pad or improve mounting pressure. If heatsink temperature is still high, re-evaluate heatsink thermal resistance and airflow. For student projects, pairing a mid-k pad with active cooling (a small fan) is often the fastest repair.
